We burn a shape onto the outside of our punches with 110 copper. We wire EDM the shape into a copper blank to form a female electrode. Then we use it to burn the shape over the OD of the punch.
We use POCO EDM-3 for all of our face detail burning. We mount the graphite on a 3R shank. We use our jig grinder or high-speed mill to scribe the detail into the graphite. Then burn it. It holds up very well for us.
We have used these methods for years with very good success.
